Causes

  • Faulty fuel level sender (float/potentiometer) or fuel pump module assembly
  • Open, shorted or corroded wiring/connectors between sender and control module
  • Poor or missing ground at sender or control module
  • Float stuck, saturated, or mechanically obstructed (contaminants, debris, foam)
  • Intermittent connector contact or water ingress in tank
  • Corrupted or incorrect module calibration/software fault in instrument cluster/BCM/ECU

Symptoms

  • MIL/Check Engine light illuminated
  • Fuel gauge reads incorrectly (stuck, jumps, reads empty/full incorrectly)
  • Fuel level displayed by scan tool differs from instrument cluster or actual fuel amount
  • Erratic or intermittent fuel level changes during driving
  • Inability to refuel reading to update (gauge does not change after filling)

What to check

  • Retrieve freeze frame and live data with a diagnostic scanner; note fuel level percentage and related parameters.
  • Confirm DTC is current and attempt to reproduce by cycling ignition and driving to see if code returns.
  • Visually inspect wiring and connectors at fuel pump module and underbody for corrosion, damage, or chafing.
  • Backprobe sender connector with key ON and monitor signal voltage and reference/ground.
  • Measure sender resistance across terminals while moving the float (if accessible) and compare to expected change.
  • Wiggle harness and connectors while watching live data for intermittent changes.

Signal parameters

  • Sender reference voltage: typically an ignition-switched 5 V reference (verify exact value in factory manual).
  • Typical sender signal: variable 0.1–4.9 V (model-dependent); empty and full voltages vary by vehicle — consult service data.
  • Sender resistance: varies by model (many systems use low-ohm ranges, others use 0–250 Ω). Expect resistance to change smoothly as float moves.
  • Continuity: good continuity between sender connector and control module; no short to battery or ground.

Diagnostic algorithm

  1. Confirm and record the DTC (P0461) and any related codes. Check freeze-frame data and status (pending/permanent).
  2. With a scan tool view live fuel level data from sender and instrument cluster. Note discrepancies and if readings are plausible.
  3. Visually inspect harness and connector at the fuel pump module/top of tank. Look for corrosion, water ingress, melted insulation, rodent damage.
  4. Backprobe sender connector with key ON. Verify reference voltage at pin (approx. 5 V) and good ground. If reference missing, trace to fuse/ECU.
  5. Measure sender output signal voltage while moving the float (if accessible). Signal should move smoothly without jumps or open-circuit behavior.
  6. If float movement is not possible from access panel, drop fuel tank or remove pump module per manufacturer procedure to bench-test the sender and float mechanically and electrically.
  7. Measure resistance across sender terminals through full float travel. Compare to factory specification; look for open circuits or non-linear steps.
  8. Wiggle-test wiring from tank to module with connector plugged while monitoring live data to identify intermittent faults.
  9. If wiring and connections are good but readings remain implausible, test/replace the sender/fuel pump module assembly. Recheck for codes.
  10. If new sender does not correct issue, verify instrument cluster/BCM/ECU inputs and CAN communication. Reflash or replace module only after confirming wiring and sender integrity.
  11. After repair, clear codes and perform road test and fuel level calibration/adaptation if required. Confirm code does not return.

Likely causes

  • Corroded connector or broken wire at fuel tank harness
  • Stuck or damaged float in sender unit (common after contamination or prolonged use)
  • Failed sender potentiometer producing out-of-range resistance/voltage
  • Poor ground at tank or sender harness
  • Faulty instrument cluster or fuel level module (less common)

Fault status

⚠️ Status
Fuel level sensor signal is outside expected range or inconsistent with other inputs; fuel level reading considered implausible.
🟡 Repair difficulty: Medium
⏱️ Diagnostic time: 1-3 hours (may increase if tank removal is required)
