Causes

  • Loose, corroded or damaged voltage sense connector/pins
  • Broken, chafed or shorted wiring in the voltage sense harness
  • Faulty pack voltage sensor or sensor module (sense resistor/voltage divider)
  • Poor ground or reference (low‑voltage side) to the sensing circuit
  • Intermittent contact inside the HV junction box or BMS connector
  • Software/firmware anomaly or intermittent CAN/BMS communication

Symptoms

  • Malfunction Indicator Lamp (MIL) or hybrid system warning light illuminated
  • Intermittent or fluctuating displayed HV battery voltage or SOC
  • Reduced hybrid/EV performance or limited drive mode (limp mode)
  • Battery charging disabled or reduced regen capability
  • Vehicle may shut down or refuse to enter EV/hybrid drive under some conditions
  • Multiple or recurring battery/BMS related DTCs

What to check

  • Retrieve freeze frame data and full DTC list; note conditions when the code set (temperature, load, vehicle speed)
  • Inspect HV battery sense connector(s), junction box, and BMS connectors for corrosion, loose pins or damage
  • Visually inspect wiring harness routing for chafing, pinch points and water entry; perform wiggle test while monitoring live data (low‑voltage side only)
  • Verify low‑voltage reference and ground integrity at the BMS and ECM (check for corrosion, tightness, continuity)
  • Scan for related CAN/BMS communication codes and check for lost messages to the BMS
  • Confirm software/PCM/BMS calibrations are up to date per manufacturer bulletins

Signal parameters

  • Battery pack sense signal typically provided to the control module as a scaled 0–5.0 V analog proportional to pack voltage (exact scale varies by vehicle)
  • Reference supply (VREF) commonly ≈5.0 V; expected to be stable within ±0.1 V
  • Circuit ground/return should show continuity and low resistance to chassis ground (
  • CAN/BMS: pack voltage message update rate commonly 1–10 Hz (varies by system); messages should be consistent without intermittent drops
  • Signal noise/ripple should be minimal; intermittent spikes or rapid fluctuation indicate wiring/connector faults

Diagnostic algorithm

  1. Read and record all related DTCs and freeze frame data; clear codes and attempt to reproduce to confirm intermittent nature
  2. Follow manufacturer high‑voltage safety procedures. Work on low‑voltage sensing harness only with HV system made safe and isolated by qualified personnel.
  3. Perform visual inspection of HV battery junction box, pack sense connectors and harness for damage, corrosion or signs of moisture intrusion.
  4. Check and secure all low‑voltage grounds and reference connections at the BMS/ECM; measure continuity to chassis ground.
  5. With vehicle safe and following OEM procedures, monitor live pack voltage sensor data while performing a careful wiggle test of the sense harness and connectors to try to reproduce intermittent behavior.
  6. Measure VREF and sensor output at the module connector: confirm reference present and sensor signal stable and proportional to known pack voltage (use manufacturer scaling). Use an oscilloscope if intermittent noise/spikes are suspected.
  7. If wiring or connector fault suspected, backprobe and check continuity and insulation resistance between sensor and control module; repair any damaged wiring or connector pins.
  8. If harness and connectors are good but signal still intermittent, swap or replace the pack voltage sense module or junction box component per manufacturer procedure, or consult manufacturer TSBs for known failures.
  9. After repairs, clear codes and perform road test under the same conditions that originally set the code. Confirm no reoccurrence and that live data is stable.

Likely causes

  • Corroded pins at the battery pack sense connector
  • Wiring abrasion causing intermittent open/short when vehicle moves
  • Damaged sense circuit board or voltage divider inside the battery junction box
  • Loose ground at chassis or BMS low‑voltage ground strap
  • Bent or pushed‑in terminal in the HV connector
  • Intermittent CAN low/high line connection affecting reported voltage
