Causes

  • Cell swelling (gas generation/expansion) in one or more cells of B cell group
  • Mechanical deformation or foreign object inside module/pack
  • Faulty height/thickness/pressure sensor or its wiring for B cell group
  • Incorrect calibration or software/firmware error in battery management system (BMS)
  • Cooling system failure causing overheating and cell expansion
  • Manufacturing defect or aging-related cell degradation

Symptoms

  • Battery/Hybrid warning lamp or fault indicator illuminated
  • Reduced available battery capacity or limited propulsion (limp mode)
  • Inhibited charging or reduced charging rate
  • Decreased driving range
  • Unusual odors or visible swelling/bulging of pack/module cover
  • HV system warnings and possible disablement of accessories

What to check

  • Read and record stored DTCs, freeze frame and BMS data with a compatible scanner
  • Visually inspect battery pack and module B for bulging, leaks, corrosion or foreign objects
  • Check cooling system operation and coolant temperature/flow for module B
  • Verify CAN/diagnostic communications to the BMS and module sensors
  • Check connectors and wiring for the thickness/height/pressure sensor on B module
  • Measure individual cell voltages, temperatures and internal resistance for B cell group

Signal parameters

  • B module thickness/height (mm) — compare to manufacturer specification
  • Height/thickness sensor voltage or ADC reading (V or counts) — stable and within expected range
  • Individual cell voltages in B group (V) — look for imbalance
  • Cell temperatures for B group (°C) — check for hotspots
  • Module internal resistance or DCIR for cells in B group (mΩ)
  • Pack state of charge (SOC %) and charge/discharge current (A)

Diagnostic algorithm

  1. Retrieve all DTCs and freeze-frame data using a manufacturer-capable scan tool; save logs.
  2. Observe and record live data: B module thickness sensor, cell voltages, cell temperatures, SOC and charge/discharge currents.
  3. Visually inspect the pack and module B area for bulging, leaks, loose fasteners, foreign objects and cooling lines; do not open HV components unless qualified.
  4. Verify sensor wiring and connectors for damage, corrosion or poor contact; repair connectors as needed and re-scan.
  5. If available, measure module or cell stack thickness with calipers where safe/accessible and compare to spec. Note: only perform non-intrusive measurements unless qualified for HV service.
  6. Check cell voltages and internal resistance on module B (use appropriate HV isolation procedures and tools or have a qualified technician perform this). Look for high resistance or significantly lower/higher voltages compared to other modules.
  7. Inspect and test coolant flow/temperature to module B; repair cooling faults and retest.
  8. If sensor calibration or software is suspected, verify BMS software/calibration version and reflash or recalibrate per OEM procedure.
  9. If a cell(s) is confirmed swollen or failing, follow manufacturer procedures for module or pack replacement. Do not attempt to puncture or disassemble swollen cells. Dispose/repair through approved HV battery service.
  10. After repairs, clear codes and perform full system relearn/calibration and a road/functional test. Monitor for recurrence.

Likely causes

  • Swollen cells in the B module due to overcharge, overheat, or age
  • Failed or intermittent thickness/height sensor (bad connector, open/short)
  • Imbalanced cell voltages or high internal resistance in B group
  • Restricted or failed coolant flow affecting the B module
  • Loose or corroded electrical connections to the BMS sensing circuit

Fault status
