Causes

  • Intermittent open or short in the voltage sense wiring or connector
  • Corroded/loose connector or terminal at the battery sensor or control module
  • Internal fault in the battery voltage sensing module or sensor
  • Poor grounding or high-resistance connection in the HV sensing circuit
  • Intermittent HV battery pack connection (fused links, contactors)
  • Software or calibration fault in the battery management system (BMS)

Symptoms

  • Malfunction Indicator Lamp (MIL) or hybrid system warning illuminated intermittently
  • Loss of charge/discharge control or reduced vehicle performance in hybrid/EV mode
  • Intermittent HV system disables or limp-home mode
  • Erratic HV battery voltage readings in live data (spikes, dropouts)
  • Possible inability to start propulsion system or charge

What to check

  • Retrieve freeze-frame and live data for HV battery pack voltage and voltage sense J values
  • Record voltage at the BMS sensor pin with key ON and during operation; watch for sudden changes
  • Perform visual inspection of wiring, connectors and harness routing for damage, corrosion or pin push-out
  • Wiggle-test harness and connectors while monitoring live data to reproduce the fault
  • Check connector terminal contact resistance and continuity between the BMS pin and battery pack sense point
  • Measure insulation resistance between the sense circuit and chassis ground/HV+ to detect leakage

Signal parameters

  • Expected sense voltage: approximately equal to scaled HV battery pack voltage (varies by vehicle; typically hundreds of volts before scaling — check OEM spec)
  • Stability: steady value with normal small variations; no abrupt spikes or dropouts
  • Voltage change on key ON to operating should be smooth and within manufacturer tolerance
  • Continuity: low ohms between sensor pin and pack sense terminal when measured with system de-energized per OEM procedure
  • Insulation resistance: high (megaohm range) between HV sense conductor and chassis ground

Diagnostic algorithm

  1. Read and record all related codes and freeze-frame data. Note conditions when fault set (SOC, temperature, key state).
  2. With proper HV safety precautions and required training/PPE, isolate the high-voltage system as specified by manufacturer before touching HV components.
  3. Visually inspect the HV battery sense J wiring harness, connectors, protective loom, and connector seals for damage, corrosion or water ingress.
  4. Backprobe or access the BMS/ECU sense J terminal and measure voltage vs chassis ground with key ON and during engine/drive operation. Compare to pack voltage and look for intermittent steps or noise.
  5. Perform a wiggle test on harnesses and connectors while monitoring the live sense value to try to reproduce the intermittent behavior.
  6. With vehicle powered down and HV system made safe, check continuity and DC resistance of the sense conductor between the BMS connector and the battery pack sense terminal. Repair any open/high-resistance sections.

Likely causes

  • Damaged insulation or chafed wiring in harness to voltage sense J pin
  • Contaminated or pushed-back terminal in multi-pin connector at HV battery or BMS
  • Loose battery pack terminal or fusible link causing intermittent pack voltage at the sense node
  • Failed voltage divider or sensor module that conditions pack voltage for the BMS/ECU
  • Intermittent ground at BMS or body ground near sensing electronics

Fault status

⚠️ Status
Intermittent/erratic signal detected on hybrid/EV HV battery voltage sense circuit J. May cause incorrect pack voltage reporting, trigger hybrid system warnings, and degrade charge/discharge control. Further inspection of wiring, connectors, and the voltage sensing module is required.
