Causes
- Loose, corroded or partially seated connector at the HV battery or control module
- Chafed, damaged or intermittent wiring (open/short/high resistance)
- Poor crimp or pin fit (backed out pin or poor terminal contact)
- Moisture/contamination inside connector or harness causing intermittent contact
- Intermittent internal failure of the battery management module (BMS) or sense module
- Electromagnetic interference or improper shielding of sense wiring
Symptoms
- Hybrid/EV system warning lamp or master warning lamp illuminated
- Erratic state-of-charge (SOC) or pack-voltage gauge readings
- Reduced performance or limp-home mode invoked by vehicle
- Inability to charge or charge cut-out reported
- Intermittent loss of regenerative braking or altered drive behavior
- DTC stored as intermittent; problem may come and go
What to check
- Read freeze frame and full DTC list; note conditions when fault set
- Visual inspection of HV battery connectors, sense harness and junctions for corrosion, damage or moisture
- Wiggle-test harnesses and connectors while monitoring the circuit with a DVOM or scan tool to reproduce intermittent
- Check related fuses, service disconnects and main battery interlocks per manufacturer procedure
- Measure continuity and resistance of the sense circuit between battery pack sense point and control module
- Use an oscilloscope to observe voltage/signal stability and transient spikes/noise on the sense line
Signal parameters
- Expected: stable DC voltage proportional to pack voltage or a defined 0–5 V reference (manufacturer-specific) with minimal noise
- Nominal: steady value that matches pack voltage scaling; no rapid jumps, dropouts, or open-circuit (float) behavior
- Intermittent fault: transient spikes, dropouts to 0 V, unexpected fluctuations or high-frequency noise visible on scope
- Resistance: low and consistent continuity between sense point and ECU input with no large changes when connectors are flexed
Diagnostic algorithm
- Safety first: follow manufacturer HV safety procedures, isolate HV system and use appropriate PPE. If you are not certified for HV work, refer to a qualified facility.
- Connect a capable scan tool and check for additional related codes or communication faults; record freeze-frame data and conditions.
- Visually inspect battery pack sense connectors, harness routing and protective loom for damage, pinch points or water entry and repair as needed.
- Perform a wiggle test: with the vehicle safe to monitor (and HV disabled per procedure), wiggle harnesses and connector while watching live voltage/signal data to try to reproduce the intermittent.
- Measure DC voltage at the sense terminal at the battery end and at the control module end. Compare readings — they should match and be stable.
- Check continuity and resistance of the sense conductor(s). Repair any open, high resistance, or shorted circuits. Replace damaged pigtails or connectors rather than relying on temporary fixes.
- Use an oscilloscope at the control module input to capture intermittent events; look for spikes, dropouts, ringing or noise that indicate wiring or grounding problems.
- Inspect and clean connector terminals; apply appropriate dielectric grease only where manufacturer allows. Re-seat connectors and retest.
- If wiring and connectors are good but intermittent persists, test or substitute the BMS/sense module per OEM procedures or consult dealer-level diagnostics and software updates.
- After repairs, clear DTCs and perform a full system relearn/initialization if required by the manufacturer; verify normal operation over drive cycle and that code does not return.
Likely causes
- Connector contamination/corrosion at sense circuit terminals
- Wiring harness damaged where it flexes or rubs (intermittent open)
- Loose or pushed-out terminal in multi-pin connector
- High-resistance joint from a poor repair or factory crimp
- Intermittent BMS input stage failure
Fault status
Status

Repair difficulty: Hard
Diagnostic time: 2-6 hours
