Causes
- Open or high-resistance connection in one or more phase conductors (U, V, or W)
- Short to ground or short between phases in the harness or stator windings
- Damaged or burned connector pins at generator/inverter
- Failed generator (stator winding fault) or internal short
- Failed inverter or power electronics (IGBT/MOSFETs) not driving a phase
- Blown fuse, contactor, or relay in the high-voltage circuit
Symptoms
- Malfunction indicator light (MIL) or hybrid system warning light illuminated
- Reduced charging or no charging of the high-voltage battery
- Reduced or lost regenerative braking
- Limited drive power or limp-home mode
- Unusual noise or vibration from the generator/inverter area
- Stored related diagnostic trouble codes for phases or inverter
What to check
- Read and record all related DTCs and freeze-frame data from hybrid/EV control modules
- Perform a visual inspection of high-voltage phase wiring, connectors, and protective conduits for damage, corrosion, or burns
- Verify DC bus/high-voltage battery voltage is within specification before testing
- Inspect fuses, contactors/relays, and access junctions in the high-voltage circuit
- Check connector pin integrity and secure mating at the generator and inverter
- Measure phase-to-phase and phase-to-ground resistance/continuity with appropriate HV isolation procedures
Signal parameters
- Phase-to-phase AC voltage during generator operation: nominal system-dependent (typically tens to hundreds of volts AC in HV systems); one phase significantly lower indicates fault
- Phase-to-ground leakage: should be minimal; elevated leakage indicates insulation failure
- Phase winding resistance: low and roughly equal between U-V-W (milliohms to ohms depending on design); a much higher or open reading on one phase indicates an open or damaged winding
- Inverter PWM output waveform: three balanced PWM waveforms with expected duty cycle and frequency; missing or distorted waveform on one phase indicates inverter fault
- Phase current sensor readings: should be consistent and balanced across phases under symmetric loads
Diagnostic algorithm
- Retrieve all stored DTCs and freeze-frame data from the hybrid/electric control module(s). Note related codes for inverter, battery, or sensors.
- Verify safety: follow manufacturer high-voltage safety procedures. Disable high-voltage system or remove service plug before any invasive inspection or resistance testing.
- Perform a visual inspection of the generator/inverter connectors, harness, and junctions for damage, heat discoloration, corrosion, or water intrusion. Repair any obvious damage.
- With HV system disabled and isolated, check continuity and resistance between phase conductors at the generator and at the inverter connector. Compare U-V-W winding resistances; look for open or high-resistance readings.
- Check resistance from each phase to vehicle ground/chassis to detect shorts to ground or insulation breakdown.
- Re-enable HV system per safe procedure and measure phase-to-phase voltages and PWM waveforms at inverter output under controlled conditions (use appropriate high-voltage probes and scope). Identify any missing or low-amplitude phase output.
- Verify DC bus/high-voltage battery voltage and gate-driver supply voltages to the inverter are within specifications; low supply voltages can prevent proper phase drive.
- Inspect and test phase current/voltage sensors and related wiring; replace if out of spec.
- If wiring and sensors check OK but one phase remains low, suspect inverter output stage failure or internal generator winding fault. Consider bench-testing or replacement per manufacturer procedures.
- Clear codes and perform functional test drive/regeneration tests to confirm repair. Monitor for recurrence and perform additional module reprogramming if required.
Likely causes
- Loose, corroded or damaged connector at the generator/inverter
- Open or shorted phase wire between inverter and generator
- Failed inverter output stage (one phase not being driven)
- Internal generator (stator) winding fault
Fault status
