Causes
- Insufficient cooling to the motor controller (air or liquid)
- Cooling fan or coolant pump failure
- Low or contaminated coolant, blocked flow or collapsed hose
- Blocked or restricted heat exchanger / radiator / air inlet
- High ambient temperature combined with heavy load or long operation
- High current draw from motor (electrical fault or mechanical binding)
Symptoms
- Malfunction indicator lamp / EV system warning
- Reduced drive power, limp-home or derated performance
- Loss or reduction of regenerative braking
- Cooling fan or pump not running when expected
- High temperature readings in live data for controller or coolant
- Intermittent faults that occur under heavy load or hot ambient conditions
What to check
- Read and record freeze frame and all stored DTCs and pending codes
- Check live data: controller internal temp, coolant temp, fan speed, pump status, motor/inverter current and voltages
- Inspect coolant level, hoses, fittings and heat exchanger for leaks, blockages or contamination
- Verify operation of cooling fan(s) and coolant pump electrically and mechanically
- Inspect connectors and wiring to temperature sensors and the control module for corrosion, looseness, or damage
- Visually inspect the control module for external heat damage, coolant intrusion or obvious faults
Signal parameters
- Controller internal temperature (°C or °F)
- Coolant temperature (°C or °F)
- Cooling fan speed (RPM) or commanded duty (%)
- Coolant pump status/current (A) or duty (%)
- Motor/inverter phase current (A)
- DC link or traction battery voltage (V)
Diagnostic algorithm
- Safety first: follow high-voltage safety procedures and isolate battery as required before working on high-voltage components.
- Clear the code and attempt to reproduce under controlled conditions while monitoring relevant live data (controller temp, coolant temp, fan/pump operation, motor current).
- If code returns, capture freeze-frame and pinpoint operating conditions (speed, load, ambient temp).
- Verify cooling system: check coolant level, inspect hoses for kinks, disconnections, or restrictions, and replace/flush contaminated coolant if present.
- Check heat exchanger and airflow: remove debris from radiators and inlets; verify fans run at commanded speeds under load.
- Bench or in-vehicle test coolant pump and fans for correct electrical operation and flow; measure pump current and compare with spec.
- Inspect temperature sensor(s): measure sensor resistance/voltage at known temperatures and check wiring continuity and connector integrity.
- Measure motor/inverter currents and voltages to rule out excessive electrical load or shorted phases causing excess heat.
- Inspect high-current connections at the inverter/controller for corrosion, looseness, or high-resistance joints and repair as needed.
- If system hardware and cooling are confirmed good and sensor signals are valid, check for software updates or known module faults; consider module replacement only after confirming external causes are resolved.
- After repairs, clear codes and perform a road/operational test across the previously failing conditions while monitoring temps; ensure no code returns and temperatures remain within normal range.
Likely causes
- Cooling pump or fan inoperative or intermittent
- Restricted coolant flow (airlock, clog, collapsed hose) or low coolant level
- Blocked heat exchanger or poor airflow to controller
- Excessive motor/inverter current due to driveline drag or electrical fault
- Faulty or out-of-range temperature sensor or wiring fault to sensor
Fault status
Status
