Causes
- Failed or degraded EGR cooler bypass position sensor (potentiometer/Hall sensor)
- Open, shorted or corroded wiring/connectors between sensor and PCM
- Sticking, seized or mechanically damaged EGR cooler bypass valve or actuator
- Carbon/soot contamination on sensor or valve linkage preventing smooth movement
- Poor ground or missing reference voltage from PCM
- Intermittent connector contact or harness chafing
Symptoms
- Malfunction Indicator Lamp (MIL) illuminated
- Stored P2493 fault (may be accompanied by other EGR codes)
- Reduced engine performance, rough idle or hesitation under load
- Higher than normal exhaust or EGR cooler temperatures
- Decreased fuel economy or increased emissions
- Possible limp-in/derate on some vehicles
What to check
- Read and record freeze frame and continuous data (live PID for EGR cooler bypass position)
- Check for other stored codes (EGR, temperature, intake) that may help pinpoint cause
- Visual inspection of EGR cooler bypass valve, actuator and harness for damage, soot build-up, disconnection or corrosion
- Backprobe sensor connector and observe live voltage/PID while commanding bypass valve with a scan tool
- Measure reference voltage and ground at sensor connector (typically 5V reference and ground)
- Perform wiggle test on wiring and connector while monitoring sensor signal for intermittent faults
Signal parameters
- Typical sensor output (generic): ~0.5–4.5 V across travel (varies by manufacturer)
- Reference voltage: ~5 V (key ON) to sensor (vehicle-specific)
- Signal should change smoothly and monotonically as valve moves; no sudden jumps or dropout
- Response time: signal should follow commanded movement within
- Resistance between sensor signal and ground typically measurable but manufacturer-specific (consult OEM)
Diagnostic algorithm
- Verify DTC and capture freeze frame + live data. Note sensor PID value at key ON engine OFF and at idle.
- Check for related DTCs (P2494, P0401, P0402, P0403) to narrow focus.
- Perform a visual inspection of the sensor, bypass valve, actuator and wiring harness for damage, contamination or loose connectors.
- With connector accessible, backprobe signal, reference and ground pins. Verify reference voltage (≈5 V) and good ground with key ON. If reference missing, trace to PCM.
- Command bypass valve open/close with a scan tool while watching sensor voltage/PID. Confirm sensor output changes smoothly across its range and corresponds to commanded position.
- If signal does not change, disconnect sensor and measure for opens/shorts: check continuity to PCM, resistance to ground and battery to detect short-to-power/ground.
- Wiggle harness and connector while observing live data to find intermittent faults. Repair or replace any damaged wiring or connectors.
- Inspect and, if required, clean or service bypass valve and linkage. Verify free movement; replace valve or actuator if mechanically seized or binding.
- If wiring and valve operation are good but signal still invalid, replace the position sensor. Reconnect and recheck operation.
- Clear codes and perform road test to verify repair. If problem persists, consider PCM input circuit testing or replacement per OEM guidance.
Likely causes
- Sensor failed (internal wear or contamination)
- Wiring open or short to power/ground
- Connector corrosion or bent terminals
- Bypass valve mechanically bound by soot or debris
- Connector not seated after service
