Causes

What to check

  • Read DTCs and all related freeze frame and pending codes with an OBD-II scanner capable of manufacturer-specific data
  • Capture and review live NOx sensor readings, DEF dosing rate, SCR temperatures and pressures if available
  • Visually inspect NOx sensor(s), wiring harnesses, connectors, and nearby exhaust for damage or exhaust leaks
  • Check DEF/AdBlue level, quality, crystallization, and contamination (smell/visual)
  • Inspect EGR valve, cooler and passages for soot/clogging and verify EGR position sensor values
  • Check turbocharger, boost pressure and actuator operation; look for intake/exhaust leaks

Signal parameters

  • NOx sensor voltage/current and calculated NOx concentration (ppm)
  • NOx sensor heater voltage/resistance and heater monitor status
  • SCR/NSC catalyst inlet and outlet temperatures (°C)
  • DEF/AdBlue dosing rate (ml/shot or mg/s) and dosing event counts
  • DEF tank level, tank temperature, and DEF quality/contamination alarms
  • EGR position (%) and commanded vs actual EGR position

Diagnostic algorithm

  1. Retrieve all stored, pending and freeze frame data with manufacturer-capable scan tool; note operating conditions when code set (load, RPM, coolant temp, ambient temp)
  2. If code is historic, clear codes and perform controlled road or load test to attempt reproduction while logging NOx, EGR, boost, temperatures and DEF dosing
  3. Inspect sensor wiring/connectors for corrosion, open/shorts, bent pins, or loose grounds; repair any issues and retest
  4. Verify NOx sensor heater circuit operation and resistance per manufacturer spec; if heater not functioning or sensor readings are implausible, consider bench testing or replacement of sensor
  5. Perform visual and pressure/leak test of exhaust from exhaust manifold to NOx sensor/catalyst to detect leaks that dilute or alter sensor readings
  6. Check DEF system: confirm tank level/temperature, test pump priming and dosing valve operation, check for crystallization/clogs in filters/lines, and sample DEF for contamination if suspect
  7. Using live data, compare commanded vs actual DEF dosing; if dosing is not occurring when expected, inspect dosing valve and supply pump/system pressure
  8. Inspect EGR system operation: command EGR open/close while monitoring position sensor and torque; clean or repair EGR valve/cooler if clogged or stuck
  9. Monitor and log catalyst inlet/outlet temps and evaluate SCR catalyst performance indicators; consider catalyst efficiency test or NOx conversion test if available
  10. If combustion issues suspected, check fuel pressure, injector balance, compression and ignition/timing (diesel: injection timing, pilot injection) as these affect NOx formation
  11. Review service literature for TSBs or ECU calibration updates related to NOx, sensors or aftertreatment and perform software updates if available
  12. If guided tests indicate sensor failure, replace NOx sensor and perform post-repair verification; if aftertreatment components suspected (dosing module, SCR catalyst), evaluate replacement or workshop-level regeneration following manufacturer guidance
